    Filled snack food—those hollow, crunchy tubes with a sweet or savory core—are a triumph of extrusion technology. Unlike simple puffed cereals, they require mastering two distinct products (the crisp shell and the flowing filling) and bringing them together in a single, continuous process. Based on industrial best practices and patented techniques, here are the eight critical keys to getting them right.


    Key 1: Precision Milling and Particle Size Control

    The foundation of a good crisp shell is the flour blend. Most formulations combine rice flour, corn flour, and sometimes wheat flour or bran. But the particle size is non-negotiable.

    • For the shell : The dry ingredients (rice, corn, sugar, bran) should be milled to a particle size where D90 falls between 150μm and 840μm. This ensures even hydration and consistent expansion during extrusion.
    • For the filling: This requires much finer grinding. The soy or nut-based filling powders need a D90 between 30μm and 540μm—and finer is better for a smooth, lump-free texture that won’t clog the injection nozzle.

    The takeaway: Uniform particle size means uniform cooking and consistent texture. Coarse flour = gritty shell. Coarse filling = blocked injectors.


    Key 2: Precise Dough Moisture Conditioning

    Moisture is the engine of puffing. Too little, and the shell won’t expand; too much, and it collapses or becomes chewy.

    • Target moisture for the shell dough: 10%–14% before entering the extruder.
    • During extrusion, the moisture drops significantly—to around 9%–10% at the die, and down to 6%–8% after shaping and cooling.
    • Final baking brings it down to 2%–3%, ensuring maximum crispness and shelf stability.

    The takeaway: Control the water addition at the mixer, and monitor the moisture drop at each stage of the line. This is the single most important variable for texture.


    Key 3: The Filling Carrier—Oil Is Everything

    The filling isn’t just flavor; it’s an emulsion system. The carrier oil must be stable, have good mouthfeel, and not migrate into the shell and make it soggy.

    • The gold standard: Palm oil is widely used because of its stability and ability to hold solid ingredients in suspension at room temperature.
    • Critical step: Melt the palm oil and cool it to about 40°C before mixing with the dry filling powders. This prevents burning the sugar and ensures a smooth, pumpable paste.
    • Enhancers: Adding soy lecithin (0.3–0.8 parts) as an emulsifier improves filling fluidity, while tea polyphenols (0.02–0.08 parts) act as antioxidants to prevent rancidity.

    The takeaway: The filling must be fluid enough to pump but viscous enough not to leak out of the shell or seep into the crispy walls.


    Key 4: Twin-Screw Extrusion—The Core Technology

    This is where the magic happens. A twin-screw extruder cooks, kneads, and pressurizes the dough before forcing it through a specially designed co-extrusion die.

    • The shell dough is cooked under high temperature and pressure until it becomes a molten, gelatinized mass.
    • Simultaneously, the filling is pumped through an inner needle and injected into the hollow center of the extruded tube.
    • The sudden pressure drop as the dough exits the die causes the moisture to flash into steam—this is what puffs the shell into its characteristic crispy, airy structure.

    The takeaway: This is not a place for improvisation. The extruder’s temperature profile, screw speed (14–25 Hz), and feeding rate (14–25 Hz) must be precisely matched to the formulation.


    Key 5: Controlling Injection Speed and Cut Timing

    The filling injection speed (typically 8–17 Hz) must be carefully synchronized with the extrusion rate.

    • If the filling is injected too fast, it will overfill and burst the shell or leak out the ends.
    • If it’s too slow, you’ll get hollow, empty sections.
    • The cutter speed (15–25 Hz) determines the final piece length. For standard filled sticks, target dimensions are around 73–77mm × 22–25mm × 7–10mm.

    The takeaway: Balance the screw speed, injection pump speed, and cutter speed to produce consistently filled, uniformly cut pieces.


    Key 6: Post-Extrusion Baking—The Crispness Lock

    Freshly extruded crisps have a moisture content of around 6–8%—still too high for that signature snap.

    • A secondary baking step at 70–90°C for 12–30 minutes drives off residual moisture to just 2–3%.
    • This not only improves crispness but also enhances flavor through gentle Maillard browning and ensures the product stays crunchy over its shelf life.
    • It also “sets” the filling, preventing it from flowing or weeping.

    The takeaway: Don’t skip the baking stage. It’s the difference between a crisp that stays crisp and one that turns chewy overnight.


    Key 7: Post-Baking Oil Spray and Seasoning

    Once baked and cooled, the crisps go into a rotating drum for final finishing.

    • A light spray of oil (typically salad oil or refined vegetable oil) is applied first. This serves two purposes:
    1. It helps the seasoning powder adhere to the surface.
    2. It forms a moisture barrier, protecting the crisp from absorbing ambient humidity.
    • After oiling, the seasoning powder (savory cheese, spicy chili, sweet cinnamon-sugar, etc.) is tumbled onto the product.

    The takeaway: The oil spray is not just for flavor—it’s a preservation layer. Apply it evenly and sparingly.


    Key 8: Packaging—The Final Defence

    Puffed snacks are hygroscopic; they will absorb moisture from the air and go stale within hours if not properly sealed.

    • Use high-barrier packaging materials like metalized foil or polyethylene film.
    • Seal immediately after cooling and seasoning to lock in the crisp texture.
    • For single-serve packs, consider nitrogen flushing to displace oxygen and extend shelf life by preventing oxidative rancidity of both the shell oils and the filling.

    The takeaway: The best-made crisp is only as good as its package. Airtight, moisture-proof sealing is non-negotiable.
